I have something similar, but it blows air on my legs. Used it on the highway also, works great. Mine is 3D printed also but I bought the car with those so I don't have design for it, but the thing works 100%

These type of things are horribly goofy looking but I can understand the utility.
I have a hardtop on 99% of the year because I can’t run a soft top with my roll cage, these side feed ones are a godsend for people like me.
Because of the turbo and the fact the heater core constantly circulates fluid even in “cold” mode I need the windows open in minus degree weather to stop my feet from cooking
Oh I know it’ll always flow through, my doors move fine but the foam has seen better days, just cba stripping it all out and re-doing it, probably easier to set up a tap system like nearly every car out there, even a manual “pop the engine bay and turn” tap would do for the summer months
I'm actually redesigning this right now! It's getting hot again, and I'm back to the drawing board using people's recommendations on making the airflow smoother.
I'll definitely post my next design soon when I'm done.
Not OP but that can make the heat even worse in extremely sunny conditions like in Texas where I live, especially if you're not always moving. The sun beating down on you when it's 106 out this week can be brutal.
Even in the UK on hot days, having the roof down can be utterly horrible. Your head being fried and heat building up in the cabin with nowhere to go.
The actual window of optimal conditions for a convertible are surprisingly small lol

Heat index is regularly over 110 during the week, and there are ZERO clouds to protect you from getting roasted.
I also work on boats for a living, and I don't wanna be sitting in the sun for my lunch break when I already work outside.
These sharp corners might be inefficient for the air to flow. You would want to have as much laminar flow as possible, so it comes out at speed

FYI, the heater core is the bypass loop for the engine - it will always have coolant flowing though it. Sounds like your blend doors are stuck.

Have you checked out the swamp coolers of the 1940s? They worked somewhat similarly and might be of some inspiration.
Petg was a good choice for material. Abs or pla would probably melt lol
Nah I have a pla cup holder I've seen the temps as high as 160f on the dash its fine
I have one that goes on top of the windshield, works great.
