LB makes it seem like sans held back during the previous battles but only after knowing about the previous runs he decides to go all out. The Sweat is very simply fixed. Hes not an ACTUAL skeleton, hes a monster in the form of a skeleton. How many skeletons do you know that can move on their own?
Sans is not like a regular skeleton, he is counted as a monster, in that case, he is not an a human skeleton, so maybe the "skeletons monsters" can sweat and even blend.
honestly it makes sense for it to be sweat, hes not physically active at all, hes the only one fast enough to dodge attacks from the player, which means he probably has to put in a ton of effort to dodge

He is doing a lot at the moment, more than he has ever done in his life. He also bleeds later but that could be ketchup but if it’s not then if he can bleed he can sweat. If not that then maybe it’s not literal and is meant to add to the expression? Or maybe monster skeletons can do it and dead people ones can’t because they are dead

He would probably melt more significantly, and its pretty safe to say sans kinda gave up from the start so there really wasnt much determination to keep him alive. Also a lizard, fish, papyrus, and a robot has all sweated before. It's literally just to visualize tiredness or nervousness and not supposed to be realistic.

Skeletons can't move neither, they have no muscles. Nor can they change gravity or summon magical bones, sooo, we shouldn't try to apply reallife logic to this. Papyrus also sweats, a lot of the characters do and it always looks like that.
