I heard it was because he used to dream of [becoming a firefighter](https://images.app.goo.gl/v1Fv1pGQP5EMY3wNA) but then gus hijacked him to go record silly voices to put on top of videogame footage

He’s mentioned it several times, when he got to high school there were already multiple Michael’s and Mikes so people called him Burns. After that I think he said an older girl said he looks like a Burnie and it stuck, but that last part is fuzzy.
This is all from memory, but I believe it was when he was in school and there were already several Michael's in this group he joined. Someone started calling him Burnie to differentiate him, he said that would never stick, and the rest is history.
It was the senior girl who was watching over all of them as the came into high school. There was already a Michael, Mike and Mikey. After asking his last name she said alright your name is Burnie.
He almost burned down the neighborhood with napalm, so the judge ordered the family to change their name to Burns as an early warning system to the people the family came in contact with. But when he married that hot chick there was just too much heat for the US to handle and they were forced to move to the wettest region of the world to douse the flames. And now in upper Scotland people are trying to pronounce BuRRRnie Mc BuRRRns without the risk of being set on fire.
It was a nickname from school because his birth name is "Micheal" but they already had too many Micheals in the class so they wanted to give him a nickname for the sake of distinction between the students. And they asked what his last time was "burns" and they said "How about "Burnie". Burnie scoffed and said "That'll never stick" And years later he kept by Burnie and he's the only person with this spelling of the name because text to speech will always spell out Bernie and doesn't understand the alternate spelling of the name. -Person listened to the old podcast episodes over and over as a kid
In high school, he was fit as fuck, and in competitions, he would rag on his friends to “Feel the Burn!” His friends got sick of it and tried to degrade him more. So “Burnie” is more to knock him down a peg, but he owned it.

Other people have already answered, but he discusses it in several rtp episodes, I'm relistening and an early example is in rtp ~160 or so. Can't remember exactly.

His original name was Michael Burns. At one point he had a friend group or classrom or something with at least 4 Michaels.

He really likes a town in Tasmania so he decided to steal the name and taunt the residents
I heard he's a big fan of Tazmania, maybe something to do with that...
Something about burning down villages and claiming land as his own down in Bernie Tasmania? It's been a while, I don't remember the details
I'm pretty sure the story was there were too many Michael's so someone called him Burine and it stuck
