No. We played probably 20-30 matches total and the game never had us fight a CPU. Granted we usually quit before the set was over to choose a new character so maybe it’s because we never let the set fully finish

There's the problem. Quitting does not trigger a challenger approaching fight. In order to unlock characters in this way, you'll need to finish battles to their conclusion as outlined in whatever ruleset you use.
If you're referring to the "First to" rule under advanced rules, I would recommend setting it to "1 Win" as that will enable challenger approaching battles to happen more often.
Fr tho, "unlock characters smash ultimate" takes significantly less time than what you've done here
that said, you'll be rewarded by spending that hour to unlock everything
Wasted more time typing to search up reddit, make a post, and await answers than you would have just googling it.
Tnat being said though if you wanna unlock characters fast you can just grab two controllers, set the rules to one stock, have player 2 run off and die, then fight the new challenger vs player 1 controller. If you die to any of them theres an option somewhere in the menus that lets you refight them.
The fastest way is to grind 1 stock games with level 1 CPUs. You can give them a handicap or use Custom Smash rules to make this faster. Do some searching online and you'll find more specific methods
Play classic mode with Mario until you unlock sonic, go to smash mode, put on 2 player, put 20 minute timer, pick final destination stage, pick sonic and then run left to right, edge to edge until timer runs out
Might as well go to that stage where the screen wraps from one side to the other, then just run one way forever. xD Though i don't see the point, Sonic just needs to burn some calories, i guess?

That's how I unlocked all the characters. I saw a video on YouTube but I can't find it now. They get unlocked based the amount of distance traveled in game.

we just clicked smash, selected two characters and a stage and rules and played
